
Stopping the Short: Why Your Outdoor Heaters Keep Dying
Outdoor infrared heaters have a tough life. They’re fighting a constant war against rain, salt air, and wild temperature swings—all while pumping out intense heat. Most people think an IP66 rating means the unit is bulletproof. But here’s the secret: the chassis is the easy part. The real nightmare happens right where the lead wires plug into the heating element. That’s where things usually go south.
Why lead wires fail (and why it’s annoying)
A lot of heaters rely on basic rubber or silicone gaskets. They’re cheap, and they work… for a while. But heat is brutal. These seals go through a constant cycle of expanding and shrinking until they eventually crack. Once that happens, moisture finds a way in. It creeps into the electrical connection, starts a chain reaction of carbonization, and—pop—you’ve got a dead short and a broken heater. We do things differently. Instead of just “plugging a hole,” we use a multi-stage potting process with high-temp fluorosilicone or specialized resins. It creates a legit chemical bond between the wire and the housing. It basically locks the water out so it can’t sneak inside.
The difference in the details
You’ll see plenty of “waterproof” heaters on the market, but most use off-the-shelf seals that can’t handle a real beating. The problem is physics. When the element hits peak heat, the metal housing and the plastic seal expand at different speeds. That creates a tiny gap. It’s small, but it’s enough to let the elements in. Our seals are compression-molded to move with the housing. They expand and contract together. It’s the difference between a heater that dies after one winter and one that just keeps running for five years without a technician ever having to swing by.
One quick heads-up
There is a trade-off. Because the seal is so tight, those lead wires are a bit more rigid. Just be careful during installation. Don’t bend the cables at sharp angles or kink them near the seal, or you might break that waterproof barrier. Give your wiring some slack, keep the tension off the potting compound, and you’re good to go.
